From Screen to Grain: Our First Laser-Cut Puzzles

Where design starts on a screen and ends in the grain
What is it?
We've been diving deeper into CNC and laser fabrication, and this project was a way to play. Our youngest daughter, who is autistic, loves pumpkins and umbrellas. Our youngest son is all about elephants, giraffes, toads, and, his personal favorite, "zeebwas." So we built each of them a custom puzzle, designed from scratch and cut piece by piece on the laser.
What did we learn?
Laser cutting is precise to a fault. A single stray pixel in a design file is enough to throw off how pieces interlock. Between piece size, shape, and how each one nests into the next, the design phase took as much thought as the cutting itself. Our daughter's puzzle went through four rounds before we got the fit right. Our son's took two. Every round taught us something new about the line between what looks good on screen and what actually works in your hands.
This is the part of custom work people don't always think about: CNC and laser work means the design and the build happen together, in a completely different way than we build with hand tools. It opens the door to shapes, layering, and detail that a saw and a chisel were never going to get us to on their own.
In Closing…
We built these for our own kids first, which tends to be how a lot of our best ideas start around here. We're excited about where this capability can go: custom shapes, personalized pieces, names and images worked right into the wood.
